MILLING DEFINITION

Milling is machining process which removes surplus material. It can create a variety of features on a part by cutting away the unwanted material. A milling machine, a workpiece, a fixture, and a cutter are required for the milling process.

FUNDAMENTAL PROCESS OF MILLING

1. Load: We load the workpiece into the milling machine. The cutter (cutting tool with sharp teeth) is also secured in the milling machine.

2. Cut: The cutter rotates at high speeds. We feed the workpiece into the rotating cutter and cut away material in the form of small chips. By doing so we can create the desired shape of our workpiece. Sometimes it is necessary to approach and retract the tool from the workpiece, do tool movements between features, adjust machine settings and change tools.

3. Unload: We unload the workpiece from the milling machine.

4. Quality Control: Our quality inspectors make sure that the we achieved the expected geometrical shape and a smooth surface.

USES OF MILLING

Milling is typically used to produce parts that are not axially symmetric and have many features. Holes, slots, pockets, and even three dimensional surface contours are easy to achieve using our milling machines. Milling is also commonly used as a secondary process to add or refine features on parts that were manufactured using different processes. 

Parts that are fabricated completely through milling often include components that are used in limited quantities, perhaps for prototypes, such as custom designed fasteners or brackets.

Thanks to the high tolerances and surface finishes that milling can offer, it is ideal for adding precision features to a workpiece whose basic shape has already been formed.

OPERATIONS OF MILLING

The three major operations we use in our milling processes are:

  • End Milling: Allows to make either peripheral or slot cuts across the workpiece in order to machine a specified feature (e.g. profile, slot, pocket, or complex surface contour). The depth of the feature can be machined in a single pass or can be reached by machining at a smaller axial depth of cut and making multiple passes.

  • Chamfer Milling: A chamfer end mill makes a peripheral cut along an edge of the workpiece or a feature to create an angled surface (known as chamfer). This chamfer (usually with a 45 degree angle) can be machined on either the interior or exterior of a part and can follow either a curved or straight path.

  • Face Milling: Allows the user to machine a flat surface in order to achieve a smooth finish. The depth of the face, which is usually small, can be machined in a single pass or can be accomplished by machining at a smaller axial depth of cut and making multiple passes.
